Western Sydney International Airport, Badgerys Creek NSW

Western Sydney International Airport (Nancy-Bird Walton Airport) is one of Australia's largest infrastructure projects and a major investment in the future of aviation. Located in Badgerys Creek, the airport has been developed to support Sydney's long-term aviation needs, easing pressure on the curfew-restricted Kingsford Smith Airport while strengthening economic growth across Western Sydney.

Construction commenced in 2018, with major works completed in 2025. Cargo operations began in 2026, with passenger services scheduled to commence later that year.

The challenge

Delivering height safety solutions for a project of this scale required careful coordination over several years. With multiple construction stages occurring simultaneously, safe access to roof areas, maintenance zones and elevated equipment needed to be provided without disrupting project progress.

The airport's distinctive architectural design added another layer of complexity. Safety systems needed to remain largely hidden from view to preserve the clean visual appearance of the building while still providing reliable and compliant access for maintenance teams.

Two key challenges needed to be addressed:

  • Creating a safe and discreet access solution for mechanical equipment located above the airport's internal timber-slatted architectural ceiling.

  • Developing a comprehensive rooftop access strategy that would allow maintenance personnel to safely reach solar panels, skylights and mechanical equipment across the expansive roof area.

Our solution

Kattsafe solutions were installed throughout the project to provide safe, efficient and compliant access for maintenance personnel across both internal and external maintenance zones.

Above the airport's architectural timber ceiling, powder-coated Rigid 130 Rail was installed as a concealed rope access solution. The suspended system provided safe access to mechanical equipment while remaining hidden from public view, preserving the architect's vision for the terminal interior.

Across the external roof area, kilometres of aluminium walkway systems were installed to create clearly defined access routes around rooftop plant, solar arrays and skylights. Fall arrest rigid rail systems, static lines and anchor points were strategically positioned in areas where workers were exposed to fall risks, providing secure and efficient access for ongoing inspection and maintenance activities.

The project was completed on schedule, ensuring maintenance teams can confidently access critical assets while helping protect the long-term performance of the facility.
